How large should you make something? Does it matter? Are Carrara object like vector objects where they can always be scaled up and down without distortion? Is it OK to go out side the grid box? I try to stay inside.

I'll give you a qualified 'yes, they can be scaled to any size you want'. Everything I build seems to go outside the grid box. This does not mean that your textures can survive that scaling and/or re-rescaling. You'll run into resolution limitations sooner or later.

I try to model to size. If the object is 2' long in real life then I make it 2' long in the spline modeler or vertex modeler.

I find it makes it easier when I don't have to play any games to figure out if I'm modeling a 1/4" bevel, what size is that bevel in my model. Additionally since I always model to scale I can mix and match scene parts without worrying about scaling issues, so model reuse becomes easier
